DECISION GUIDE / Packaging studio
How do I diagnose product movement inside a box before changing its size?
A product can fit an insert and still move inside its box. Before shrinking the outer box, identify the direction of movement, the restraints that should prevent it, and variation introduced during packing. Compare controlled insert changes using actual samples. Manual observations can guide the next prototype, but they do not establish transport protection or replace qualified distribution testing.
Diagnose movement rather than repeating the fit check
A static fit review asks whether the product occupies its intended cavity and remains accessible. A movement review asks how the product shifts when its packed orientation changes. A smaller box is not automatically the correct remedy.
Fictional exercise: a bottle rests inside a low insert. The box closes without obvious interference, but the proposed observation suggests the bottle may move sideways above the insert's contact area. No physical movement trial has been completed.
The team must determine where restraint is missing before changing box dimensions. Reducing the entire cavity could introduce pressure on the cap without addressing the original movement mechanism.
Map movement directions and contact points
Use an actual product specimen, intended insert, outer box, and documented packing order. Identify where the insert supports the bottle and which regions remain free to move.
Record sideways, vertical, and rotational movement separately. Note variation in insertion position or packing sequence rather than treating every packed sample as identical.
| Observation area | Fictional concern | Possible investigation | Decision |
|---|---|---|---|
| Sideways movement | Bottle shifts above low support | Upper contact restraint | Prototype change |
| Vertical movement | Headroom not documented | Top and bottom contacts | Measure first |
| Rotation | Bottle orientation may change | Contact geometry | Observe |
| Packing variation | Inconsistent seating possible | Operator packing sequence | Record |
Compare one controlled insert change
For the fictional bottle, ask the packaging supplier to propose an upper lateral restraint while keeping the outer box and other insert features unchanged for the comparison. Mark both specimens clearly.
Observe each specimen using the same manually agreed handling sequence. Record contact locations, movement direction, removal accessibility, and any visible marks. Do not call an improvement proven before observations occur.

- Photograph the real bottle, insert, and intended packing position.
- Identify existing contact points and unsupported regions.
- Agree on a repeatable manual observation sequence.
- Prepare a supplier-approved insert variation changing one restraint.
- Record movement and product access for each labelled specimen.
- Choose the next prototype based on observations, not appearance.
Separate movement diagnosis from shipment approval
Even if an insert appears to restrain movement during manual handling, that observation does not prove protection during distribution. The appropriate transport-testing plan must reflect the actual packaged product and distribution environment.
ISTA provides packaged-product testing context, but the proposed manual observation is not a passed ISTA test. Qualified planning remains necessary for the real shipment.
Keep the selected insert revision, physical specimens, observed contact points, packing instructions, and transport-test decision together. If the product bottle or cap changes, repeat the applicable fit and movement review before approving production.

Frequently asked questions
Should I reduce the outer box size when the product rattles?
Not automatically. Identify the movement direction and missing restraint first; the outer box may not be the cause.
Does a successful manual movement check prove shipping protection?
No. Manual observations support prototype diagnosis but do not replace qualified transport testing.
